Pallets, There are some very beautiful barn doors made from pallets. When I need to make something bigger than a standard pallet I buy wood at home depo cut to the largest length I will need, use a cross beam and in the diagonal and attach the smaller pieces. It only costs you finding pallets and the long boards. Most of the time I use the fencing boards as they have dog ears for most of my taller projects. But I believe most barn doors are larger than that so you'll need 8 foot studs or larger if you barn door is for large draft horses. I also have been known to get some heavy duty ply wood and make fancy corners with a scroll saw so that my shorter fence boards fit. My grand father and I also used the tree skins from a lumber yard my grandparents owned to build a barn. We even had leather hinges. It was really cool.

The tree skins were sometimes very long so they make the best barn doors.. Or better yet tree skins with pallets on the smooth side for heavier more weather proof doors.. Both are worth the trouble and cost effective.
