I got a very old screen door. It is made of 2x4's and put together with tongue and groove. How can I get it apart w/o tearing it up!
I would just patch it with another piece of wood until I could buy another door. You can go to habitat for Humanity to buy doors and many other items cheaply. Just make sure you measure to get the correct size.
Go to one of the box stores and buy stick on laminate "wood" that is normally used for flooring. Take the door off the hinges. Use outdoor plastic wood fill and smooth out the roughness of the hole. Sand smooth. Stick on laminate. Great looking and unusual door!
I would sand the area, apply wood putty, and resand to smooth it all out and blend, then paint. You won't be able to tell the difference in the area, if you do a smooth job. This is an easy fix!!!
I wouldn't use wood putty. You would need a ton of it and it could pop out with temp changes. Looks like a lot of veneer is peeled off. Someone tried to fill the cavity with expanding foam insulation.. Which is good but a terrible job. Take the door off and put it on sawhorses or anything that can bring it to working height. Fill in the remaining open cavity with expanding foam insulation. Once it's dry and hard, cut and peel it to the door surface. Use auto body filler (Bondo) over the hole and the missing veneer. You don't have to be too neat. Let it harden. Then all you need to do is sand it smooth, prime, and paint.
I recommend two part epoxy. I used this on my t1 11 siding to sell my house. I have also used it to fix ceramics. It's a little pricey but cheaper than a new door and it's very durable.

use abatron woodepox replacement compound. works great and is easy to follow direction. fixed many things with this product instad of callin repair man.
if you want to fix this properly clean out all the gunk and sand the wood around it. run down to you home improvement store the big blue one and get a can of Durham water putty and a set of bondo scrapers . follow the direction on mixing the putty and work it in to the void and the surrounding gouges you will need to work in areas at a time due to the set up time smooth each part over with the scrapers till level with surrounding wood. complete all areas let dry 24 hours. use a sander to smooth and remove any small ridges and brush off the dust and then use tack cloth to remove any remaining dust. prime and paint repair. easy fix just do not rush through it while your are doing it and you wont believe what you have accomplished
Sounds like you got great suggestions but my concern is that a door leading from a garage to a home - I thought - had to be fireproof or fire resistant. You should check the codes in your area for safety sake.
