Need it to be sturdy enough to sit on but not too heavy to lift.

My husband just did this recently. That is he finally affixed the top to our seaman's chest. He had made the top a couple of years ago, but had not hinged it on. When we found this it had no top. The chest itself was free but a real labor of love to make it look as it does today. The wood for the top was expensive (I think $80) Like your chest we had the cutout hinge areas and he also put on one of those hinges that holds the top open. This top is made of two pieces of wood. If you are going to paint yours a plywood top would be thick enough and heavy enough to sit on.
